How to cut an even circle out of wood

Cutting round shapes out of wood, plywood, or particle board used to be a problematic job. I bought a Bosch POF 1200 AE milling machine. Of course, you can do a lot with this machine, but I will stop on the circles for now, namely on the cutting of the hole for the speaker.

I got the idea for my work from this article. It talks very clearly about how to make a pick on a speaker. Basically everything I did the same, but I changed some things and a little bit about these changes.

I have a circle cutter in my router, but it is only good for diameters of 21 cm and even 5 cm in the case of speakers. That’s why I made a special quick turn overlay. It consists of two parts: 1 the base part is made of laminate; 2 the layer to hold the screw that sets the radius of the circle, it is made of fiberboard. The overlay is cut for a diameter of up to 23 centimeters.

The main part together with the layer is screwed to the router and the standard cover must be removed beforehand. Countersunk head screws, flush of course. The screw that sets the radius, I also chose with a dowel and also flush fit. The bottom of the router without the overlay has a ribbed surface and for that, I put a layer of fiberboard to prevent the screw that marks out our screws from falling out.

Now I would like to stop at the marking of the surface for the cutting of the circle. The proverb “Measure twice, cut once” is very relevant here. The point is that the milling cutter (now I mean the cutting element, not the machine itself) should not be centered on the outlined circle.

The above illustration shows how to cut. For example, you need to cut a round hole (under the speaker) with a diameter of 100 mm, radius 50 mm. The center (our screw), the cutting head will rotate around it, so the center of the future hole coincides with the center of the screw and it does not need to be moved anywhere, t.е. no matter how thick it is, this value we do not take into account. But the cutter head, in my case has a diameter of 8 mm, and if we set it on the scythe line marking, we end up with a hole larger than we need, namely: cutter head 8/2=4 mm, radius 504=54 mm, diameter 5454=108 mm. To avoid this, I set the calculated distance taking into account the diameter of the cutter: cutter 8/2=4 mm, radius 50-4=46 mm. The distance between the center of the set screw and the center of the cutter will be 46 mm. We end up with a diameter of 100 mm. 4646=92, 928 mm cutter = 100 mm. If you need to cut a circle rather than a hole, the scheme is the same, but you need to calculate on the contrary with a reserve.

A metal hacksaw is good for making holes in wood. Its replaceable blades let you work with almost any material. Note, however, that the depth of cut is limited by the arc of the jigsaw, so cutting a circle further than 40 cm from the edge of the workpiece becomes almost impossible. When sawing, drive the blade as carefully as possible to prevent warping. Otherwise the blade will be damaged.

It is often necessary to make a circular recess for a speaker flange and/or grill with a router. Do it after marking the center, but before you cut a circular hole. If the recess is shaped, it is necessary to use interchangeable shaped soles and overlapping templates. Also it is convenient to mould the ports of the bassinverter with a milling cutter: outside rounding with a jointer cutter (half-stap), inside with half the thickness of the front step deep with the thickness of the wall of the port with an edging cutter with a bearing (the depth of the sample is selected by changing the bearing).

Observations from my practice. Small diameter circles up to and including 120 mm should be sawn with a drill bit. Having an inexpensive set of high-strength crowns you can easily make your AC. Or to restore the acoustics of the USSR, bringing it into the 21st century by introducing new ports for banana.

And if sawing out the holes for the mid-range and tweeters with a drill is not a problem, the woofers should be sawed with a milling machine or a jigsaw. The mill has an undeniable advantage over the jigsaw and the crown bit, it can saw recesses for the speaker flanges so the speaker sank into the faceplate. Neither a jigsaw nor a crown saw is capable of that in principle.

The advantage of the drill bit is the accuracy of the circle to perfection, even a beginner will make a new panel for 15AC with 10 and 25 speaker drums.

First of all, measure the size of the base plate of the jigsaw machine. The next step is to cut the plywood sheet into an L shape, as shown in the image.

After cutting the plywood sheet to the exact size, the next step is to cut a strip of wood to attach this sheet with nails. This band is used to hold the jigsaw in its position.

Make sure that there should not be any type of opening between the strip and the base plate of the electric jigsaw.

The next step is to drill small holes in the sheet. The distance between these holes is, for example, 1o cm. These holes are used for cutting different circle diameters.

After that I drew it so that it looks good. Now it is ready to be used to cut a perfect circle clamp.

A special router

A router with a speaker is usually already equipped with nozzles for cutting circles. It is quite convenient, but not always the diameter of the nozzles corresponds to the required diameter of the future circle. Therefore, it makes sense to slightly improve the router with their own hands.

Improvement is done by making simple overlays. To do this, you need to prepare Fiberboard and laminate. These materials will serve as spacers, which will hold the screw that regulates the diameter. Mark out the material to the right diameter and cut them out with a jigsaw or ordinary knife. Make sure the templates are perfectly aligned.

Now it is necessary to mount these plates to the router. First remove the protective cover, after which the chipboard circle is applied, which is fixed with countersunk head screws. They are flush mounted quite easily. On top of this is attached a layer of laminate, which is also fixed with screws, but of a smaller size. Make sure their heads do not protrude.

One important thing to bear in mind when working. As a rule, any milling machine has its own size. Therefore, under no circumstances should the edges of the future hole, marked on the spacers and fitted with screws, coincide with the cutting edge of the milling machine. The center of the circle and the screw that fixes the central screw must be perfectly aligned, as well as the edges of the circle must be flush with each other.

It’s very important to be able to find the right distance between the center of the cutter and the center of the set screw. So, if you are going to cut a hole, then this distance should be a little less (about the thickness of the edges of the cutter). And if you need the circle itself, but not a hole, it is best to take a little extra distance.

So, the first method is considered. This is not so difficult to do, if you are attentive and have some carpentry skills. But still experts say that the work with standard circles, which are in the appropriate attachments of the cutter, is simplified several times.

Cutting a circle in thick metal

In order to outline the exact contours of the figure, which will be cut from metal, you should use a ruler, compass and marker.

A circle in a metal of medium thickness can be cut with the gas cutter. The work is carried out in several steps:

  • The torch of the tool is ignited.
  • Adjust the burning torch.
  • Carefully and slowly the torch is drawn along the outlined outline.

By this method, it is possible to cut a hole in the metal, which is about four or five millimeters.

Using a welding machine

If you do not have a torch in your home arsenal, you can use a welding machine.

It must be adjusted to the highest level of current.

The burning arc is then brought up to the contour and held on it until a hole is formed.

Then just guide it slowly around the drawing until it forms a straight circle.

But the most important thing is to properly adjust the power of the tool.

For example, if metal with a thickness of about four millimeters is used, you need a device that works at about 150 amps. If the metal is thicker, the power of the tool will be greater.

To speed up the process. it is better to use thinner electrodes. However, they burn out quickly and need to be replaced. Because of this, you will need to heat up the metal frequently, because it will have time to cool down during the electrode change.

The stated diameter of the holes or circles that can be sawed with this ballerina ranges from 30 mm to 120 mm. So I still turned one cutter on one of the holders, and then it went a lot faster and easier.

Actually the test results of Chinese balerinka on pieces of wood chipboard. Since practically everything is crooked in this balerina and clamps the hell out, I tried to expose cutters not with ruler on hexagon, but with caliper, measuring distance from drill. To get the output rounds without jagged edges, I drilled about half the thickness of the chipboard, and then turned the sheet and cut to meet.

The photo below for clarity shows not yet cut a nickel, so the width of this groove must match the width of the cutters. I do not know about science, but I tried to do exactly that, well, maybe a little wider, so that the cutters exactly cut Woodchip board by the edges of the cone-shaped chamfer. So as soon as the cutters have touched the plane of the chipboard and have outlined two stripes on it, it is worth interrupting work and measuring the distance between these marks and, if necessary, adjusting the position of the cutters on the hexagon.

In general, if you need to cut some holes or pancakes, this kind of Chinese ballerina is quite usable. But for a large number of holes, it is still better to buy a normal wood crown. By the way, if you have never worked with a ballerina, then I advise to start practicing with regular crowns (a piece of pipe or tape with teeth on the edges). For the ballerina tool is a bit specific and requires some skill and adjustment before use. And in awkward hands, this bit turns into a pretty scary limb mixer, well, or a centrifuge for throwing incisors at your forehead.

Making a simple wooden ring

Here is a little “labor lesson”: a simple wooden ring with your own hands.

So, before we start, let’s prepare everything we may need in our work:

A piece of wood about 50 mm x 50 mm.

Manual jigsaw (the thinner the saw blade, the more convenient it will be for us to saw).

A drill (if you do not have a drill. that’s okay, you can replace it with an awl or a nail with a hammer while working).

Sandpaper with grit size between 60 and 2,000.

We take a piece of wood and draw two circles on it, which will be equal to the inner and outer size of our ring with 2 mm for sanding.

Drill one or two technological holes in the center of the inner circle, which will later help us select the material inside the ring.

Then we carefully and slowly saw out the outer circle along the contour.

Let’s sand the outside with sandpaper so that the surface becomes very smooth and lint free (for this we start with the toughest sandpaper. 0, and you can finish with 20 or even 20 grit. the higher the grit the smoother your surface will be).

In order to achieve a perfect surface and maximum safety of the rings when wearing, we use a handmade mastic based on natural oils and carnauba wax.

Of course, such components are not used at home, but you can try to grease the ring with vegetable oil, rub it with a candle and carefully sand the surface with a woolen cloth.
